CAD
1 questionWalk me through how you would model a bracket in CAD that must be both light and stiff.
IntermediateWhat the interviewer is looking for: Strong answers discuss design intent, feature-based modelling, ribs/geometry for stiffness, and material removal where stress is low. Modelling without thinking about manufacturability or load paths is a red flag.
SolidWorks
1 questionHow do you keep a large SolidWorks assembly manageable and its mates robust?
IntermediateWhat the interviewer is looking for: Look for a clear part/sub-assembly structure, avoiding over-defined or circular mates, and using configurations. Fully-defined chaos with fragile mates that break on edits is a red flag.
GD&T
1 questionWhat is GD&T, and why is it better than simple plus/minus tolerancing for a mating part?
AdvancedWhat the interviewer is looking for: A strong answer explains that GD&T communicates function and allowable variation with datums, enabling interchangeability and larger tolerance zones where appropriate. Not knowing datums or feature control frames is a red flag.
Thermodynamics
1 questionHow would you approach a thermal problem where a component is overheating in service?
AdvancedWhat the interviewer is looking for: Look for reasoning about conduction, convection, and radiation, heat paths, and practical fixes like heat sinks or airflow. Guessing a fix without analysing the heat transfer path is a red flag.
Materials Science
1 questionHow do you choose a material for a part that will see cyclic loading?
IntermediateWhat the interviewer is looking for: Strong candidates consider fatigue strength, not just yield, plus cost, corrosion, and manufacturability, referencing S-N behaviour. Picking a material only by static strength for a fatigue application is a red flag.
Problem Solving
2 questionsA part keeps failing in the field but passed all your calculations. How do you investigate?
AdvancedWhat the interviewer is looking for: Look for examining the actual failure mode, checking real loads and assumptions, and doing root-cause analysis rather than blaming manufacturing. Insisting the calculation is right and the field is wrong is a red flag.
How do you stay grounded in first principles rather than just copying an existing design?
IntermediateWhat the interviewer is looking for: Look for understanding why the reference design works before adapting it, and questioning assumptions. Blindly scaling an old design without checking the physics is a red flag.
FEA
1 questionWhen would you run an FEA, and how do you know whether to trust the result?
AdvancedWhat the interviewer is looking for: Strong answers validate boundary conditions and loads, check mesh convergence, and sanity-check against hand calcs. Trusting colourful stress plots without validation is a classic red flag.
Manufacturing Processes
1 questionHow do you design a part so it is actually cheap and easy to manufacture?
IntermediateWhat the interviewer is looking for: Look for design-for-manufacturing thinking — process choice, draft angles, standard features, and tolerances that are not tighter than needed. Over-tolerancing everything is a costly red flag.
Attention to Detail
1 questionWhy does a seemingly small dimension error on a drawing matter downstream?
BasicWhat the interviewer is looking for: Strong candidates treat drawings as the contract for manufacturing and recognise that errors cascade into scrap and rework. Dismissing small drawing errors is a red flag.
Technical Documentation
1 questionHow do you communicate a design change so manufacturing and quality stay aligned?
BasicWhat the interviewer is looking for: Look for revision control, clear change notes, and stakeholder sign-off. Informal verbal changes with no documented revision are a red flag.
AutoCAD
1 questionHow do you use AutoCAD or 2D drawings alongside 3D CAD in a real workflow?
BasicWhat the interviewer is looking for: Strong answers use 2D for detailed manufacturing drawings, GD&T callouts, and legacy work, deriving them from the 3D model. Treating 2D and 3D as disconnected is a red flag.
Prototyping
1 questionWhat is the value of building a physical prototype before committing to production tooling?
IntermediateWhat the interviewer is looking for: Look for catching fit, ergonomics, and manufacturing issues cheaply before expensive tooling. Skipping prototyping to save time and discovering problems in production is a red flag.
Teamwork
1 questionDescribe a time you worked with a cross-functional team to get a product built.
BasicWhat the interviewer is looking for: Strong candidates show collaboration with manufacturing, electrical, or suppliers, and adapting to their constraints. Working in isolation and throwing designs over the wall is a red flag.
Behavioural & role-general
1 questionTell me about a project where you had to make a design trade-off under real constraints.
BasicWhat the interviewer is looking for: Strong answers show weighing cost, weight, performance, and schedule with a clear rationale. 'I made it as strong as possible' with no trade-off thinking is a red flag.
